{"id":1183,"date":"2012-02-20T23:16:52","date_gmt":"2012-02-21T05:16:52","guid":{"rendered":"http:\/\/haveblue.org\/?p=1183"},"modified":"2012-02-20T23:16:52","modified_gmt":"2012-02-21T05:16:52","slug":"reverse-engineering-for-molds","status":"publish","type":"post","link":"https:\/\/haveblue.org\/?p=1183","title":{"rendered":"Reverse engineering for molds"},"content":{"rendered":"<p>\t\t\t\tOn the Diamond 2500 powered sailplane, there are small &#8216;pods&#8217; on the underside of the wings in front of the servos for the flaps and ailerons.\u00a0 I&#8217;m guessing that these pods are intended to serve as some form of protection for the servo arm and linkage on landing, but the problem is that the pods will then be torn to smithereens (being foam, just like the rest of the wing).\u00a0 While my quest to protect these 4 measly foam bumps seems to be ever-increasing overkill, it&#8217;s turning out to be a fun project and I&#8217;m learning a number of new skills from it.<\/p>\n<p>While there were several ways to approach this, I decided to try making conformal covers for these pods out of fiberglass.\u00a0 I could have just applied fiberglass directly over the pods, but I wanted to try something a little more precise (and replaceable, though I don&#8217;t know why I&#8217;m clinging to that notion when the plane is likely to be damaged in far more horrific ways).\u00a0 I&#8217;ve been watching <a href=\"http:\/\/www.ustream.tv\/user\/tom43004\/videos\">Tom Siler&#8217;s<\/a> work on building his own fully molded <a href=\"http:\/\/projectf3k.com\/\">F3K competition<\/a> planes, and his videos are fascinating.  He uses <a href=\"http:\/\/en.wikipedia.org\/wiki\/Corian\">Corian<\/a> for his molds, as it machines really nicely and is easily sanded and polished to provide an excellent finish on the composite parts pulled from the molds.  I don&#8217;t yet have a vacuum system to bag parts, but I figured if I made a 2-piece mold, I could perfectly form pod covers without needing any sort of vacuum.<\/p>\n<p><a href=\"https:\/\/i0.wp.com\/haveblue.org\/wp-content\/uploads\/2012\/02\/wingpod.jpg\"><img data-recalc-dims=\"1\" loading=\"lazy\" decoding=\"async\" class=\"alignnone size-full wp-image-1198\" title=\"wingpod\" src=\"https:\/\/i0.wp.com\/haveblue.org\/wp-content\/uploads\/2012\/02\/wingpod.jpg?resize=614%2C533\" alt=\"\" width=\"614\" height=\"533\" \/><\/a><\/p>\n<p>First things first &#8211; I needed to model the pod in SolidWorks.\u00a0 Normally I just grab my calipers, radius gauges and other measuring tools, but the pod had me stymied &#8211; it&#8217;s a more complex feature than I initially thought and isn&#8217;t as simple as a truncated swept profile.\u00a0 What&#8217;s worse is that it&#8217;s located on an airfoil, so I don&#8217;t even have a flat plane to reference.\u00a0 I started to consider making a rubber mold of the pod, then casting an epoxy plug from the mold, then digitizing the plug with the touchprobe I have for the Taig (but have yet to finish wiring up), but that was turning into quite a production.\u00a0 I remembered that one of <a href=\"http:\/\/frankieflood.blogspot.com\/\">Frankie&#8217;s<\/a> toys is a <a href=\"http:\/\/www.nextengine.com\/\">NextEngine<\/a> scanner, which would be perfect for this application, so I took the wing along during one of our Zcorp hacking sessions.<\/p>\n<p><a href=\"https:\/\/i0.wp.com\/haveblue.org\/wp-content\/uploads\/2012\/02\/wingscan1.jpg\"><img data-recalc-dims=\"1\" loading=\"lazy\" decoding=\"async\" class=\"alignnone size-full wp-image-1186\" title=\"wingscan1\" src=\"https:\/\/i0.wp.com\/haveblue.org\/wp-content\/uploads\/2012\/02\/wingscan1.jpg?resize=614%2C497\" alt=\"\" width=\"614\" height=\"497\" \/><\/a><\/p>\n<p>First step was to position the wing in front of the scanner itself.\u00a0 The base will automatically rotate in increments if needed, but I just needed a 1-pass scan.<\/p>\n<p><a href=\"https:\/\/i0.wp.com\/haveblue.org\/wp-content\/uploads\/2012\/02\/wingscan2.jpg\"><img data-recalc-dims=\"1\" loading=\"lazy\" decoding=\"async\" class=\"alignnone size-full wp-image-1187\" title=\"wingscan2\" src=\"https:\/\/i0.wp.com\/haveblue.org\/wp-content\/uploads\/2012\/02\/wingscan2.jpg?resize=614%2C389\" alt=\"\" width=\"614\" height=\"389\" \/><\/a><\/p>\n<p>Once in place, let the scanner rip &#8211; a few of the laser beams are visible sweeping over the scan area, and the monitor screen shows a rough pass of the scanned pod.<\/p>\n<p><a href=\"https:\/\/i0.wp.com\/haveblue.org\/wp-content\/uploads\/2012\/02\/meshlab-pod.jpg\"><img data-recalc-dims=\"1\" loading=\"lazy\" decoding=\"async\" class=\"alignnone size-full wp-image-1191\" title=\"meshlab pod\" src=\"https:\/\/i0.wp.com\/haveblue.org\/wp-content\/uploads\/2012\/02\/meshlab-pod.jpg?resize=614%2C458\" alt=\"\" width=\"614\" height=\"458\" \/><\/a><\/p>\n<p>I brought the generated STL into <a href=\"http:\/\/meshlab.sourceforge.net\/\">MeshLab<\/a> and did some minor cleanup before bringing it into SolidWorks.\u00a0 SolidWorks actually has some impressive mesh-to-surface capabilities, but since I was working with a mesh with a few holes in it, it would have taken a bit of work to get usable output (and I didn&#8217;t see a way to define a symmetry plane, but maybe I didn&#8217;t look hard enough).<\/p>\n<p><a href=\"https:\/\/i0.wp.com\/haveblue.org\/wp-content\/uploads\/2012\/02\/solidworks-pod.jpg\"><img data-recalc-dims=\"1\" loading=\"lazy\" decoding=\"async\" class=\"alignnone size-full wp-image-1193\" title=\"solidworks pod\" src=\"https:\/\/i0.wp.com\/haveblue.org\/wp-content\/uploads\/2012\/02\/solidworks-pod.jpg?resize=614%2C434\" alt=\"\" width=\"614\" height=\"434\" \/><\/a><\/p>\n<p>Instead, I did my own surfacing, which took me quite a while.\u00a0 I&#8217;m not good at it, and I know some of my techniques are wrong, but the final output should serve its intended function.<\/p>\n<p><a href=\"https:\/\/i0.wp.com\/haveblue.org\/wp-content\/uploads\/2012\/02\/solidworks-pod-dual.jpg\"><img data-recalc-dims=\"1\" loading=\"lazy\" decoding=\"async\" class=\"alignnone size-full wp-image-1195\" title=\"solidworks pod dual\" src=\"https:\/\/i0.wp.com\/haveblue.org\/wp-content\/uploads\/2012\/02\/solidworks-pod-dual.jpg?resize=614%2C432\" alt=\"\" width=\"614\" height=\"432\" \/><\/a><\/p>\n<p>After finishing the male side of the mold, I thickened the surface by 0.010&#8243;\u00a0 (I figure that should be plenty of fiberglass) to create a solid and extracted the far surface as the female side of the mold.\u00a0 I set the two halves side-by-side in an assembly and exported it to GibbsCAM.<\/p>\n<p><a href=\"https:\/\/i0.wp.com\/haveblue.org\/wp-content\/uploads\/2012\/02\/gibbscam-pod.jpg\"><img data-recalc-dims=\"1\" loading=\"lazy\" decoding=\"async\" class=\"alignnone size-full wp-image-1196\" title=\"gibbscam pod\" src=\"https:\/\/i0.wp.com\/haveblue.org\/wp-content\/uploads\/2012\/02\/gibbscam-pod.jpg?resize=614%2C445\" alt=\"\" width=\"614\" height=\"445\" \/><\/a><\/p>\n<p>Once in Gibbs, I created my toolpaths (this shows the paths for the second operation, which uses a 0.250&#8243; ball end mill).\u00a0 After posting the file, I was finally ready to start cutting material.<\/p>\n<p><a href=\"https:\/\/i0.wp.com\/haveblue.org\/wp-content\/uploads\/2012\/02\/corianblock.jpg\"><img data-recalc-dims=\"1\" loading=\"lazy\" decoding=\"async\" class=\"alignnone size-full wp-image-1199\" title=\"corianblock\" src=\"https:\/\/i0.wp.com\/haveblue.org\/wp-content\/uploads\/2012\/02\/corianblock.jpg?resize=614%2C481\" alt=\"\" width=\"614\" height=\"481\" \/><\/a><\/p>\n<p>Not having yet found any 1&#8243; thick scrap Corian (everything I&#8217;ve gotten is 1\/2&#8243;), I glued two pieces together.\u00a0 The cold temperatures meant that the epoxy hadn&#8217;t fully cured after 24 hours, so I stuck it in front of a space heater for a day, and that firmed everything right up.<\/p>\n<p><a href=\"https:\/\/i0.wp.com\/haveblue.org\/wp-content\/uploads\/2012\/02\/block-first-pass.jpg\"><img data-recalc-dims=\"1\" loading=\"lazy\" decoding=\"async\" class=\"alignnone size-full wp-image-1205\" title=\"block first pass\" src=\"https:\/\/i0.wp.com\/haveblue.org\/wp-content\/uploads\/2012\/02\/block-first-pass.jpg?resize=614%2C443\" alt=\"\" width=\"614\" height=\"443\" \/><\/a><\/p>\n<p>I drilled and counterbored mounting holes and then bolted the block to the <a href=\"http:\/\/www.a2zcorp.us\/store\/ProductDetailNP.asp?Cguid={BCCABAC9-3F18-4038-8AF8-E8EF26BD553E}&amp;ProductID=53\">tooling plate<\/a> on the Taig.\u00a0 This shows the results of the first pass, which was roughed with a 0.250&#8243; flat end mill.\u00a0 Note the curvature in the parting plane to match the airfoil surface.<\/p>\n<p><a href=\"https:\/\/i0.wp.com\/haveblue.org\/wp-content\/uploads\/2012\/02\/block-third-pass.jpg\"><img data-recalc-dims=\"1\" loading=\"lazy\" decoding=\"async\" class=\"alignnone size-full wp-image-1206\" title=\"block third pass\" src=\"https:\/\/i0.wp.com\/haveblue.org\/wp-content\/uploads\/2012\/02\/block-third-pass.jpg?resize=614%2C461\" alt=\"\" width=\"614\" height=\"461\" \/><\/a><\/p>\n<p>This is the third and final pass, which used a 0.125&#8243; ball end mill (and a generous amount of WD-40 as cutting fluid).<\/p>\n<p><a href=\"https:\/\/i0.wp.com\/haveblue.org\/wp-content\/uploads\/2012\/02\/washedblock.jpg\"><img data-recalc-dims=\"1\" loading=\"lazy\" decoding=\"async\" class=\"alignnone size-full wp-image-1207\" title=\"washedblock\" src=\"https:\/\/i0.wp.com\/haveblue.org\/wp-content\/uploads\/2012\/02\/washedblock.jpg?resize=614%2C508\" alt=\"\" width=\"614\" height=\"508\" \/><\/a><\/p>\n<p>Once washed off, this is the result.\u00a0 The pattern of the Corian makes it impossible to see any fine detail in the photo, but the surface finish is phenomenal &#8211; I used a 0.010&#8243; stepover for the final pass (overkill, but it&#8217;s my CNC, so I&#8217;m not paying any extra for machine time) and it looks superb when you hold the machined surfaces up to the light.\u00a0 All that remains now is to chop the two halves apart, then sand and polish the mold surfaces.\t\t<\/p>\n","protected":false},"excerpt":{"rendered":"<p>On the Diamond 2500 powered sailplane, there are small &#8216;pods&#8217;
